****, I hope what I did is not a problem. Please view the images that I have uploaded.

First Image:
Look towards the left hand side of the cassette holder, I removed 2 spacers or inserts, whatever they are called, thinking that the cassette was going to be able to go in or make it easier as in the image you showed me of the kart, it did not look like it had it.

Second Image:
The spacers/Inserts I removed.

Third Image:
The left hand side that it has not been touch or anything removed.

I have a feeling that those might be for support, to keep that piece form bending inward. I am not sure what you would attach to teh piece they were supporting but if they are not being attached to anything, I think it should be fine

Those spacers you removed are for the 2 bolts that hold your caliper on. It looks like your cassette is designed to replace those spacers. So If the cassette fits now, and all the mounting holes line up, it looks like it would work fine.

Thats what I thought that it would work, but because of the bearing it does not slide in. There is a lip in the middle top as you can see in the image that wont let me push it down because the bearing is on the way.

check out my build im starting its a murray hard drive cart thats extended and lifted im putting in a 2003 buell blast motor with a 5spd

I'm not sure what lip you mean. Try to post a pic showing the cassette and karts frame, and showing exactly whats stopping it from fitting in.

Its suppose it possible someone might have installed the bearing backwards in the cassette. You should be able to use a hammer to gently tap that bearing out of the cassette, but first look for any clamp-bolts or snap rings holding the bearing in. Don't hammer on the seal, just the outer race.

It has a bolt to clamp the bearing in.

Ok here is the picture trying to mount them. It is pretty tight also even with spacer removed.

Those cassettes should slide right in unless your frame has super thick paint/powdercoat, or those cassettes were just made slightly thicker/different for newer karts.

Did you try removing the bearings and installing the cassettes? Maybe those bearings were installed backwards...

Can you start them at an angle so center of the bearing fits into the frames U-slot for the axle, then turn the cassette after it goes in part way?

Or maybe scrape the frame paint, or cut/file those cassette's to fit?

If all else fails you could put those 2 spacers back in and maybe use the Part# 'WK140' WK 40MM Cassette's here: http://www.out2win.com/catalog/axle_bearings.html
But I'd measure how wide your frames spacing and bolt patern is and call them first to see if they fit.

I believe I will have to replace the cassettes. No matter what I do, rotate, flip, slide, insert in angle, and nothing, all type of way, it still hit the middle "U" with the bearing. Also, I have notice that the cassettes are slightly thick, I would have to hit it or bang it in.

You'll probably be able to use your same bearings, but I'd try to call them from where your kart is so you can double check any measurements while your on the phone.

72.80mm = 2.75" = 2 3/4"

Yep, you measured right. Call em up and ask if they have any 3-bolt, 40mm. cassettes with a 72.80 (or 2-3/4" bolt-circle patern that will fit. I called and talked to the guy at outlaw-to-win about asembling your clutch last week, he was very helpfull.

Hey did ever make sure the extended inner-race of your 40mm bearings actually fits through the frame opening where the axle goes? It looks like it probably will but I just wanted to make sure, some older frames just aren't designed to use those big 40mm axles.

I don't know what's extended inner-race? If you mean the part of the bearing that sticks out, if it goes inside of the circular section of the frame cassette holder, the answer will be yes. I did put it from the other side and it had plenty of room even for a 50mm axle.

Does it work to switch the bearings around, so the thing that sticks out will go to the inside instead of the outside?

Good question, but I never tried it as most pictures I see they facing out. Also the cassettes was a bit thicker, when trying to place it inside the housing, it seemed that I would have to bang it inside, thats how tights it was.

NOTE: I no longer have the cassettes from the images. I will be buying the correct ones tomorrow.

Cool, yep that's what I meant.

Did you get any response from the birel forum about your front bumper?

Do you still want to order a back bumper?
If so, you need to measure the inside diamiter of your rear frame rails.
And the center to center distance between the 2 frame rails.

Hello Ander, the cassettes that you told me was the correct one with the correct bolt patern. I should be receiving them by Wednesday or Thursday.
