You haven't mentioned what guage steel you're using (not that I can see anyway) but, IIRC, the diameter of the welding rod should be smaller than the guage of the material (but I can't remember how much smaller...)
For this type of project, I would try for 1/2 the thickness of the matl. to be joined.
I wouldn't worry too much about unsightly welds, that's why grinders were invented![]()


It is 2mm thick
Switch to 1.5mm rod, and you'll have a much easier time of it. If the price isn't to high for you, I'd recommend keeping at least two different dia. rods around so you can select the more appropriate one for the job at hand in the future..... Pat
