    The pitch and space between inner plates is the same but it uses thicker plates which makes it wider. It might hold up a little better.

    What size sprockets are you using? You might be able to minimize the problem by moving to a larger sprocket on the j/s in and out. Just a thought.

    #40 chain is hard to find in the first place. Most minibikes use #35. Gokarts are all over the place chain wise. I guess you just have to change it more frequently due to the riding conditions. Maybe you should move to a bigger/stronger chain like a #420/428? Sorry i don't have a better answer...

    If you are throwing the chain, it is either not aligned correctly or it is not tight enough. Scrap the current chain an start with a new section. Make sure it is lined up straight and tighten it enough that you have a quarter inch of play.

    What gauge steel for the floor pan

    20ga is really thin. I used to be in the metal locker industry and we used 20ga for the body of the locker and 16 ga for the door. The bodies got dented and mangled very easily with little effort. I wouldn't use less than 16 if it were my kart.
