I'll give it a try. Should I use a punch and a cordless drill? I even thought about using my grinder to make a small flat. REALLY don't want to take the axle out again if I can help it.

Punch and drill should work fine

Yes but, DON'T DRILL THROUGH THE SET SCREW HOLE! you'll damage the thread.

If you look at the end of a set screw, you'll notice it's not pointed. Instead, it chamfours in then drops into a crater so, the dimple needs to be as wide as the screw itself...

Remove one set screw & place a centre punch in the hole. Give it a tap to mark the axle then replace the screw. Follow the same procedure exactly until all are marked.

Now you can remove all the set screws, slide the axle sideways, far enough to expose the marks on one end, drill the marks & repeat in the opposite direction

sorry to interrupt guys...

Honestly, thanks for the detailed instructions...I'll do it the way you suggested (I can see the temptation to drill THROUGH the setscrew hole...guessing that you tried that once lol)

Raining here today (mercifully!) in Dallas...good day to poke around in the garage!

My sprocket was on so tight, and I had such a time sliding it back to drill a hole today, that I did indeed go right through the **** setscrew hole...worked like a charm, saved some FURTHER *sspain! Wish I had done that with all of 'em!

Hit it with the air compressor to clear the chips before re-installing setscrew though.

he he...turns out that live axle design is a real match for icy conditions! we drove the go kart all around our neighborhood here in north Dallas after that sheet of ice that was dropped all over the city last week! we had a ball! Hard to start that greyhound 6.5 though...I had to use some Ether...I'm sure I took a few years off the life of that motor.
