I'd get the thin stuff. X2 layers of that stuff you make pencil boxes out of would be great, and cheap. Don't try and weld it though. You will bust a hole straight through it, just drill and rivet.

I would not use expanded metel on the floor because of water and dirt, I used body metal available at local auto parts stores for about 40$ for a 4x8 sheet and small self taping screws are ideal for easy removal of any body or floor pannels.

Weld it with a resistance type spot welder.

I hear that a couple of sharpened bolts clamped in a stick welder works.

I just screwed down the diamond plate floor in my kart today and it looks wicked!

Can these engines be tweeked for performance without spending huge money ?

You have a great engine that's easy to tweak. The Honda GX and GX clones are powerful with lots of torque, and yet still capable of high revs too! I have one on my bicycle trailer, and it gets me 50mph.
