Too cool! Bare feet not allowed.
Yup, bare feet are out for sure, wait and see what I have planned out for the foot pegs, it is not a fun journey when your feet slip off a foot peg and they make contact with the ground when you are moving at a decent clip.

Cool. but I would have gone with "Flexseal" :roflol:
I might use Flexseal elsewhere on this mini. :idea2:

No. That was Sarcasm.
Poboy AKA "Phil Shifty" actually thought of it.
My suspension uses OXYCLEAN! Duh.

Being as I have converted this engine to free air cooling I am milling out this area in the front fork in order to let air pass through the opening and help cool the cylinder and cylinder head, the removal of the material in this location does not weaken the steering mounts as they are welded to the fork tubes. I will modify the steering bolt holes and make them stronger and have more surface area so that the holes don't wear out prematurely, more on that modification later.

given that you can easily buy nice brake pedals, bearpaws even;
and given that you don't even need to pay more than say 20 bucks for them.

I love the fact that you milled one yourself!
the design clearly shows where you're coming from too (screams off road :D)

drilling the face plate (or what looks more like removing it in your case) is a bit of a shame though
not because it's the wrong decision,
but because I think that minibike needs your name put on a prominent spot
(and what could be more prominent than said faceplate ;))

btw, does it really help cooling?
I mean isn't that roughly where the airfilter would end up sitting anyways?
What I meant to say is...
how about scoops? just to add some decent amount of forced air cooling,
and maybe add some optical weight in front of the engine, not big enough to look stupid of course ..ehh.. hard to describe ;)
and in case needed,
you could even hide a small electric fan inside too, for a slightly bigger flow rate *shrugs*

Alex, I am an off road guy and you are right this mini is to a degree themed in an off road manner that is just me. The area that I am milling out is above where the air filter is and it blocks the air path to the top middle part of the cylinder head and the upper part of the cylinder, this is the location where the most heat is generated because of the combustion process. I have computer fans that I have bought real cheap from Surplus Center which I have used to cool one of my ATV's for low speed operation and I have two mounted on the radiators on my 540 KTM and I have spares of them one which I could use in front of the cylinder head of this engine if need be but I am trying to get away from using anything but free air. I will post some pictures after I am done and you will see the air path to the cylinder head. The sides of the cylinder are not obstructed by anything and they will be subjected to direct air moving across them it just is the middle upper part of the cylinder that is blocked by this badge area.
One thing about it if I choose to use a computer fan I can mill up an aluminum badge plate with a design or something like grille bars like a old Jeep and locate it in the milled out badge area.

That's why I mentioned the scoop idea...
basically an air shroud funneling the air that'd elsewise hit your knees (kind of) towards the engine (head, top of cylinder... wherever needed)
We're back at fluid dynamics :ack2:
but from the guts I'd say it'd help ;)

Anyways, I'll just sit and wait for the pics :D

Clearly you need to build a wind tunnel for testing purposes. That's a joke, but I believe you could do it if you wanted. I love the clean look of it so far, an electric fan would be unsightly.

I want to keep this build simple, I know I can keep the engine cool without a fan.

If I need to I can build some scoops and if I were to I would make them so that they channeled air around the exhaust side of the cylinder. I may not have to do anymore than I am doing right now. I lived in the day that dirt bikes were free air cooled and I have owned and raced many free air motorcycles, Husqvarna,Maico,CZ, some of those old machines were the terror in their day.

Here is the area that I have milled out. I will post more pictures at a later time with the engine installed so that one can see the cylinder head and the top of the cylinder through the milled out area which normally would be closed off to air flow.

Beware another stupid idea...

Now that I see that cutout... just for the looks.. mount one of your PC fans right there (matching size of course)
it won't help, maybe even harm slightly (if not powered).. but it'd look awesome!
