I would by a keyed axle. Much easier.

BUT, I've thought about making my own keyway with a grinder blade, but never tried it.

I meant to post a link earlier? Did it get removed?

But halfway down the page, (I'll repost it) You can get and axle thats plenty long, I bought one for mine from there, And I have a big cart. Click here, at 'live axle' about halfway down

and you might be able to do something like that, If you think you can, Go for it!

Heres an idea, 1\4" wide rotary bit, then put it in a drill press, then mount two pieces of wood on the press, snug around the axle, then slide the axle through the wood slowly while the drill bit cuts the keyway, If that makes sense!

Thats almost 5 feet though!

How are you planning to key it?
You may be able to take it to a machine shop.

Its been done with dremel and reenforced cutting bits...takes time but if your careful it will work.

Yea, You'll only go through about 1000000 bits though...

IF you were to get a solid aluminum one, Then you could probably run it through a table saw, Most woodsaws will cut alu easy.

You could also go down and get a 1\4 thick grinder blade, and put it on an angle grinder and cut a slot too, Thats how I've been thinking if i decide to do it
