I am working on rebuilding a go kart I bought a few months ago. Everything was going well until the brakes. I cannot seem to find any brake rotors that will work with the axle it has. The kart has a 1 inch diameter hex axle, and the only rotors I have found with hex bore are 7/8 inch diameter. I have been searching for a while, and I do not want to spent the money to replace the axle and all of the parts to go with it. Do you have any ideas?

How about grinding the 1/8 inch you need with a dremel ?
You could mark the amount you need to cut in some manner instead of eyeballing it.
I have done some detailed work on a lot of projects with a dremel.

Try finding a hex axle brake rotor hub and then find the actual rotor. You may have more luck trying to find just the hub first.

Are you sure that your axle is 1"? Every hex axle I have ever seen is 7/8" or like 1 1/4. I'm not saying it's not 1", I just want to confirm that you are certain that it is 1"

Maybe you could get a sprocket to fit the axle and just use the sprocket as a rotor.

You could cut the drive end off of a deep 1" socket, so it would slide onto the axle and adapt from hex to round, then machine the O.D. of that socket to perfectly fit the I.D of a rotor hub made for a larger-diameter round axle.
Then a keyway could be machined into the socket, and everything secured to the axle with a long setscrew(s) through a hole drilled in the socket.
Brake rotor hubs are commonly available to fit 1-1/4", 40mm. or 50mm. diameter round axles...

A socket is an excellent idea...
A deep impact socket, will have enough meat on it to bite the shaft and have surface to weld onto. An impact won't have a hard heat treat to it, and will be less likely to crack when the sprocket is affixed, and used.

Hey, BMI has a 1" hex bore wheel hub 4 bolt pattern on sale 5 bucks ! P.N. K260052 should work with little fiddling , 4" bolt pattern....old dog
Just ordered it, I will update on if it works once it comes in. Thanks for the ideas, I will definitely post pics once I get it figured out!
