If I'm reading this correctly, the problem is this:

If the OP modifies the shaft to 1" while the crankshaft is out of the block, then re-assembly is impossible if the bearing won't fit over the PTO. No?

I think a simple measurement should answer this.

Crap. Yeah you got it right there ts, i was planning to lathe my damaged crank down to 1/2" then put a sleeve that would be heated up then put on (interference fit, .500 crank, .496 sleeve) and have a 1" shaft for my comet 40 driver to go onto. However as
Honda made their bearings just under an inch, I cannot do this. Instead I will probably go from 1/2" to 3/4" with a shrink sleeve, then make a removable adapter from 3/4" to 1" for the tc.

i was going to weld on my HM80 crankshaft then get it lathed back down, but the machinist/welder i talked to said its not that easy. i could pay him $400-500 to do it... NO.

he did something similar to a harley davidson crankshaft... but by hand with a file... because it didnt fit in the lathe. i cant imagine how much that costed!

i ended up buying a new crankshaft for $100....

I think I have to agree. There is a time to DIY-yer-butt-off, and a time to just "do the deed". I think this is one of those times you oughta check the duct tape at the door...

Lol. What happened is my tc and adapter fell off, whilst the engine was running, because the crank bolt fell out. I was going to lathe it down to 1/2" and put a sleeve that I would heat up and shrink onto the shaft. Wouldnt this work?
There is no harm in trying, if the crank is dead already.

I may be opening a can of worms here, but why don't you just get another keyway cut on the opposite side of the shaft? (or do you want a 1" crank) Will the crank shaft not function correctly if this is done? Will the current damage weaken it in any way?
