the link pin diameter is also specific to 420 chain.

I think this affects the strength of the chain, but not sure if affects how it fits on a sprocket. I may be wrong. Am I missing something?

I found out the hard way a number 40 and 41 gave different keyhole sizes. I think I'm gonna take a dremmel to the one I have now and hopefully I can get it to fit

They don't necessarily.
You should have been able to order or buy Either sprocket with a 3/16" or 1/4" Keyway.

But after the fact yes you should be able to very carefully with much patience, get it done with the Dremel.

Now, think about that for a second; if they were all the same, why the different numbers?

It is the roller width and pin Diameter that are different.
Some may work mixing one chain size on a different Sprocket.
But it is best to not mix.
41 chain get 41 Sprocket
40 for 40 and 420 for 420.
