As I understand this... The chain is coming off under acceleration and under recoil...

I see one issue...
Is the center of pivot of the rear end, the sprocket in the middle?? Or not..

It looks like the recoil is loosening the chain...

Yes the axle pivots off the exact same point as the sprocket in the middle.

I've had another look at the videos going frame by frame and there is definitely a large amount of flex in the entire axle housing.

Considering the amount of time I have spent trying to fix this issue I am amazed that it may be something this simple all along.

Makes complete sense too as the square tube I used to make up the axle housing is pretty thin. Amazing how much force is being applied to the axle.

Instead of scabbing more metal on, consider cutting that 1" tube out completely and replacing it with something like 2" 14ga. You get FAR more strength by upping the tube size than increasing wall thickness, and you will save weight over adding more metal to it. A single 2" 14ga weighs the same as 2)1" 14ga, but will be many times stiffer.

That's great advice. I'll have to see what pipe I've got around.

Hopefully I'll find time to remake the entire housing.

Thanks everyone for all of the help.

After welding some heavy wall tubing onto the axle housing the issue has been resolved.

Couldn't have fixed it without you guys, your responses are much appreciated.
