notching

Do you have a small angle grinder? If not, you need to invest in one to do any kind of metal work.

thats the thing using the angle grinder it would be tough to get a round cut, plus it would take forever, thats why i suggested the tubing notcher, how about using sq tubing, or a mix of sq and round tube?

options from best to worst, tubing notcher on drill press, tubing notcher on normal power drill, hole saw on drill press, hole saw on normal power drill, hole saw on angle grinder, angle grinder. if your only notching a couple peaces then a angle grinder would be fine

my idea.

Mark out on the piece of square tubing the area that needs to be cut out, get a drill and a size 3mm drill bit, drill the size 3mm holes out inside the area then drill size 6mm holes, get a junior hacksaw and cut along the holes, then file to shape

I notice nobody mentioned a die grinder. If you have an angle grinder and a die grinder, that'll do. Mark out the profile on the square stock, and grind it out roughly with the angle grinder. (A series of slots, progressively longer toward the center of the radius). Then you can round out the profile and smooth it with the die grinder. NOT the best, not the fastest, but will do if you don't have a drill press, and only have a few to do.

ID if I'm reading this right but wouldn't that take a while? it be good for 1 or 2 cuts but after that it get annoying for me (maybe I'm not so patient, lol)

your not suppose to, lol

thats how to lose fingers and break machines

iv seen jigs that are like the head of a die grinder in a drill press that u push the metal into and make the angle grinder atempt neater

u would have to make sure the sander is the same daimeter as the tube though
