it took a good 30mins, a large file and two batteries.... but finally got it sanded down... cant wait to stick it on the cart :)

Wow 30 min isn't bad at all..
I never tried that,
but assuming the shaft is hardened, that was pretty quick I think.

Last time I used sand paper, but I only needed to grind a little last time... This time required much more, so I figured the file would be a better option.
I am actually surprised how fast it spun with just 12V, My top speed calculations might be off ;-)
When I told my 4yr old daughter I was putting in a faster motor (shes driven it a few times solo and loves it) she said, "faster, I might fall out"

eye balling it, looks pretty true :)

Ive never done a keyway before, still pretty new to this stuff, actually... Ive never even seen a keyway :(
(but do have an idea how they work)

seemed like it would be easier to drill a shallow hole in the shaft and screw the set screw into it....

when using a keyway, what stops the key from sliding out? the sproket has two set screws, but neither lock the key in place, just to the shaft...
is a standard keyway 1/4x1/4"? so I just cut a 1/4" wide slot in the shaft thats 1/8" deep?

SCARY FAST!

even when i used 24v, it is still really faster then the treadmill motor at 48v
At 36v i can almost lose my 6" wide tire on asphalt :)
Apparently i shouldn't have wasted money on a 100A ammeter, it just showed dotted lines during acceleration...

The guy who does my keyways always makes sure that the key is a really tight fit, so that it is not just going to fall out. He also makes sure that one of the grubscrews on the sprocket tightens down onto the key, just to hold it down. If you look in the pic below, you can JUST see the grubscrew (on the silver collar) lined up with the keyway
